As some may remember, I started desgning a scale Extra 300 in Winter 2005. It went on a back burner during the flying season, but I slowly finished the design over last 2 months.
It's all built up balsa, lite ply and carbon fiber construction. I tried to follow full scale design and assembly procedures as much as I could. Hopefully, at the end I'll end up with a good airplane !! Well, it's time to build the thing !

As I was waiting for laser cut parts, I contemplated having Kinko's print my plans, but decided to draw the plans by hand instead. A dimensioned printout from CAD software was used to make the full scale drawing.

Next, I laid out the fuselage sides truss from a mix of 1/4" basswood and balsa sticks. Aluminum channels are used to keep everything true.

Joints are reinforced by 1/32 plywood.

One side done - that was easy ! A mirrored version followed next.

Now I align the sides over the top plan view and make sure everything is square (specially the future wing spar sockets).

At this point, my camera battery died, so while it was charging, I finished the rest of the basic fuselage frame. First the top, then the bottom. Again - aluminum channels keep everything true.

At this point, I spent 4 days between drawing the plans and the fuselage frame.
Move over fuse - box from a laser cutter is here ! I should have made the retention gaps on all the parts.... Good thing I wasn't lazy to label the individual pieces. Couple hours of sorting and it's starting to make sense.

I figured rudder would the easiest to start with.
I'm really glad I spent the time on designing the interlocking parts.

Paul,
This looks awesome! It is cool to see soemthing like this from scratch. I will definitely be watching this thread. One thing I am sure you are aware of but will say anyway. The only disadvatage I have seen to a built up wing compared to a foam wing is that extra care must be taken to get the ailerons stiff enough. Sometimes the blow back feel is from flex and not servo power. Good luck and keep it up! Dan |
